Abstract
An absorbent pad for absorbing body liquids which comprises an absorbent layer and a liquid permeable body facing cover layer of non woven fabric the cover layer being perforated over a substantial area by a punch and die method. Alternatively, the cover may merely be perforated with perforations of 3 to 20 mm. diameter.
Description
SPECIFICATION
Absorbent pads
The present invention is concerned with absorbent pads for absorbing body fluids and their manufacture.
Absorbent pads for absorbing body liquids such as sanitary napkins, maternity pads, incontinence pad and diapers generally have an absorbent layer and a liquid permeable body facing cover layer.
Such pads during a discharge period may have to cope with a comparatively large flow of liquid.
The cover layer of these absorbent pads can be apertured non woven fabric. British Patent
Specification No. 845,826 discloses an absorbent pad with non woven fabric cover with apertures formed by rearranging the fibres in a fibrous sheet.
The size of the apertures in a conventional apertured non woven fabric is about 1 mm to 2 mm in diameter, which may not be sufficient to cope with a large flow of body liquid.
In would be an advantage to have a body facing cover layer with larger holes or apertures made by a less complex process.
British Patent Specification No. 1,160,625 discloses a sanitary towel with an absorbent core and an envelope on non-woven soft material being perforated on the side intended to face the body of the wearer. The patent discloses envelopes with patterns of comparatively large perforations over a substantial area of the body facing surface of the envelope but does not disclose any method of forming the perforations.
An absorbent pad has now been developed which is capable of dealing with large discharges of body liquids in which the body facing cover layer has been perforated by a simple process.
The present invention provides an absorbent pad for absorbing body liquids which comprise an absorbent layer and a liquid permeable body facing cover layer of non woven fabric said cover layer being perforated over a substantial area thereof characterised in that the cover layer has been perforated by a punch and die method.
The perforations in the cover layer can be of any shape providing they allow body liquids to permeate through the cover. Suitable shapes include circles, ovals, rectangles, squares and like shapes. A preferred shape is a circle.
To enable the pad to cope with large body
liquid flow rates the perforations should have a diameter of at least 3 mm, desirably a diameter of from 3 mm to 20 mm and preferably a diameter of from 4 mm to 10 mm.
The perforations can be in the uniform pattern
over a substantial area of the body facing cover
layer. In one preferred embodiment the
perforations are in a uniform rectangular pattern of
parallel rows. In another preferred embodiment the perforations are in a uniform pattern of
staggered parallel rows along the length of the
pad. The perforations preferably have a pitch spacing of 8 mm to 16 mm.
The perforations can be over the whole are of the body facing cover layer, however it is preferred that the perforations are over a central area of the cover layer inset from the edges of the pad.
The cover layer can be made of any suitable air permeable non woven fabric. Suitable non woven fabrics include print bonded fabrics made of viscose rayon or acetate rayon fibres and spun bonded fabrics made of polyester or polypropylene fibres or the like.
The non woven fabric can be made water repellent by treatment with for example a silicon resin so that liquid flow through the cover layer will occur mainly at the perforations.
The cover layer can be part of an envelope which surrounds the absorbent layer. The envelope can consist of a non woven fabric cover layer attached along its marginal edges to an impermeable backing layer of plastics film of sheet made for example of polyethylene. However, in a preferred embodiment the cover layer is an integral part of the non woven fabric envelope formed by folding the fabric around the absorbent layer and bonding the overlapping margins of the fabric at the ends and along the length of the pad.
The absorbent layer can be made of fibres conventionally used in absorbent pads including cellulosic fibres such as cotton, wool, viscose rayon or acetate rayon fibres, synthetic polymer fibres such as polyester or polypropylene fibres or the like and mixtures thereof. The fibres in the absorbent layer are preferably formed into a pad by needling or bonding. A favoured absorbent layer consists of a cotton-rayon fleece.
The size, weight and structure of the absorbent pad will depend on the intended use of the pad.
The absorbent pads of the invention can be in the form of maternity pads, incontinence pads, sanitary towels or diapers.
The present invention also provides a process of making the absorbent pads of the invention in which a non woven fabric is perforated by a punch and die method along a central area thereof and combined with an absorbent layer to form an absorbent pad.
The non woven fabric can be perforated by conventional punch and die machines used for perforating paper. However, in a preferred process the non woven fabric is perforated as a continuous length by a rotary punch and die machine.
Suitable rotary perforating machines have punches and dies on opposed surfaces of contrarotating rollers. Preferably one or both rollers may be driven so that surface speeds of the two rollers are the same to enable the opposed punches and dies to coincide exactly. The opposed punches and dies can be arranged on the roller surfaces as a continuous band so as to give a continuous strip of perforations to a length of non woven fabric passing through the machine. However it is preferred that the opposed punches and dies are arranged on the roller surfaces in spaced sets of a repeating pattern so as to give a corresponding spaced sets of a repeating pattern of perforations to a continuous length of non woven fabric when passed through the machine.
The width of the pattern of the opposed punches and dies on the roller surfaces in relation to the width of the non woven fabric being perforated should be arranged so that only a central area of the non woven fabric will be perforated.
The cut out discs resulting from the perforating process can be conveniently removed from the die recesses through hollow passages in the roller which connect the die recesses to a vacuum source.
The perforated non woven fabric can be combined with continuous or aligned separate strips or an absorbent layer together if required with other materials, for example a water impermeable film backing layer and cut into individual lengths to form absorbent pads for the invention.
In a process of making a preferred embodiment of the invention a continuous length of non woven fabric is perforated along a central strip with a spaced sets of a repeat pattern of perforations and combined with separate strips of an absorbent layer placed on the perforated areas by folding the fabric around the strips, heat sealing or adhesively attaching overlapping margins of the fabric on the non body facing side. The continuous strip can then be cut into individual lengths between the absorbent strips and the overlapping end margins bonded together to form the absorbent pads.

Figure 1 and Figure 3 shows part of absorbent pad (1) having a cover layer (2) which is an integral part of an envelope (3) surrounding absorbent layer (4). The cover layer (2) has circular perforations (5) over a substantial area of the body facing cover layer (2) in a rectangular pattern of parallel rows inset from the edge of the pad.
Figure 2 shows a absorbent pad (6) which is similar to absorbent pad (1) except that the circular perforations (5) are in a pattern of staggered parallel rows.
Figure 4 shows a non woven fabric sheet being perforated by a rotary punch and die machine (7) by passage through the nip of roller (8) carrying a set of punches (9) and roller (10) carrying a set of dies (1 1). Roller (10) is carried on a driven journal (12) (drive means not shown). Roller (8) is carried on journal (13) and is driven by intermeshing gear wheels (14) and (15) on journal (12) and journal (13). The surface speeds of rollers (8) and (10) are similar. The non woven fabric sheet (1 6) is perforated with circular holes (17) in a rectangular
pattern of parallel rows as spaced apart sets in a
central portion of the sheet.The perforated sheet
(16) can be used to form the absorbent pad of
Figure 1 by folding the non woven fabric around
separate strips of an absorbent layer arranged in
line bonding the overlapping margins at the ends of the absorbent strips and along the length of the back of the absorbent strips and cutting into individual absorbent pads.
Figure 5 shows punches (9) mounted on roller (8). Individual punches (9) have a head (18) with tapering edges on stem (19) in a mounting (20) in roller (8). Dies (11) are shown as recesses in roller (10). The punches (9) penetrate die recesses (11) at nip formed by rollers (8) and (10) and perforate any non woven sheet which passes through the nip. Journal (12) has a hollow section (21) which communicates through passages (not shown) to die recess ( 1 1 ) and also to a vacuum pump (not shown) at the end of journal (12) which removes the punched out discs of material from the perforating machine.
The invention is illustrated by the following
Example.
EXAMPLE
An absorbent pad suitable as a maternity pad
consists of a 15 gsm absorbent layer of a cottonrayon fleece (25 cm long, 7 cm wide and 1.5 cm thick) inside an envelope of a print bonded non woven fabric (18 gsm bonded fibre fabric supplied by Robinsons) folded around the pad, heat sealed on the non body facing side of the pad and at the margins overlapping the ends of the pad. The body facing cover layer of the pad had 40 circular perforations arranged in a rectangular pattern of
10 x 4 with a pitch spacing approximately 15 mm covering a central 1 5 cm x 4.5 cm area of the cover. The circular perforations were formed by hand using a matching circular punch and die.
Claims (12)
1. An absorbent pad for absorbing body liquids which comprises an absorbent layer and a liquid permeable body facing cover layer of non woven fabric said cover layer being perforated over a substantial area thereof characterised in that the cover layer has been perforated by a punch and die method.
2. An absorbent pad for absorbing body liquids which comprises an absorbent layer and a liquid permeable body facing cover layer of non-woven fabric said cover layer being perforated over a substantial area thereof characterised in that the perforations in the cover layer have a diameter of 3 mm to 20 mm.
3. An absorbent pad as claimed in either of claims 1 or 2 in which the perforations are circles.
4. An absorbent pad as claimed in any of claims 1 to 3 in which the perforations in the cover layer are arranged in a uniform pattern of parallel rows with a pitch spacing of 8 mm to 16 mm.
5. An absorbent pad as claimed in any of claims 1 to 4 in which the perforations are over a central area of the cover layer inset from the edges of the pad.
6. An absorbent pad as claimed in any of claims 1 to 5 in which the non woven fabric cover layer is water repellent treated so that liquid flow through the cover layer will occur mainly at the perforations.
7. An absorbent pad as claimed in any of claims 1 to 6 in which the cover layer is part of the envelope which surrounds the absorbent layer.
8. An absorbent pad as claimed in any of claims 1 to 7 in which the pad is a maternity pad, an incontinence pad, a sanitary towel or diaper.
9. A process of making the absorbent pad of claims 1 to 8 in which a non woven fabric is perforated by a punch and die method along a central area thereof and combined with an absorbent layer.
10. A process of making an absorbent pad as claimed in claim 9 in which a non woven fabric is perforated as a continuous length by a rotary punch and die machine.
11. A process of making the absorbent pad as claimed in either of claims 9 or 10 in which a continuous length of non woven fabric is perforated along a central strip with spaced sets of a repeat pattern of perforations and combined with separate strips of an absorbent layer placed on the perforated areas by folding the fabric around the strips and sealing the overlapping margins of the fabric on the non body facing side of the pad.
12. An apparatus for perforating a non woven fabric which comprises contra rotating rollers with punches and dies on opposed surfaces thereof arranged in spaced sets of a repeating pattern.
